Truss Manipulators in Battery Production: Cells and Modules

From cells to modules to battery packs, the new energy industry runs at high volume, fast cycle rates and high product value, where manual handling can hardly ensure consistency and safety. With high-speed stable motion, multi-station coordination and cleanroom compatibility, truss manipulators have become a mainstay of battery production automation.

Cell handling is the most typical application. Prismatic, cylindrical and pouch cells differ greatly in form, so truss manipulators usually carry multi-row vacuum cup arrays that pick dozens of cells in one stroke for transfer or stacking. Cups must be matched to the cell surface material to avoid scratches, and the acceleration profile must be smooth to prevent misalignment and drops.

Module stacking demands higher accuracy. Cells are stacked layer by layer in a zig-zag pattern with interlayer plates inserted automatically, then pressed and fixed. Vision positioning corrects incoming variation, repeatability must stay within plus or minus 0.05 mm, and the pressing station needs combined force and position control to protect terminals.

Loading and unloading for electrolyte filling, formation and capacity grading involve special conditions. Filling runs in dry rooms with dew points far below zero, so equipment needs low-temperature materials and anti-condensation design. Formation fixtures carry current, so contact resistance must remain stable; inaccurate positioning directly affects formation quality and data consistency.

PACK lines are defined by heavy payloads and long strokes. Modules range from tens to hundreds of kilograms; gantry manipulators lift them from conveyors into enclosures and support bolting operations, sharing one line across vehicle variants. Double-girder structures run more smoothly under heavy loads and are the mainstream choice for PACK stations.

Environmental adaptation is a hard requirement. The cell section demands dust control with covers and positive-pressure designs; electrolyte is flammable, so related stations must meet explosion-protection rules with static discharge, and cables and sensors must be anti-static types. These decisions belong to the concept stage, because retrofitting later is costly.

Digital integration matters just as much. The manipulator must communicate with the line PLC and MES for scanning, binding and data upload, enabling traceability from every cell to every module, while key-station data feeds the equipment platform for cycle analysis and predictive maintenance.

From cell handling to module assembly and PACK integration, truss manipulators span the whole battery manufacturing chain. Beyond payload and stroke, buyers should weigh cleanroom, explosion-protection and anti-static requirements along with data integration.
